Apologies if this has been suggested and I missed it but ...

Since the end result is that the user will print the document, why not simply use conventional printing methods on the System i and then output as PDF to the browser? The printing should be significantly faster because low level system routines blend the variables with the constants and/or print overlay and translation to PDF should be fairly fast as well. Of course you could also bring something like PHP into the mix and simply "print" to PHP in the first place.
